What is a "heavy-duty" generator, and does your business need one?

"Heavy-duty" is not a fixed rating printed on a nameplate, it is a description of how a set is used. A generator running most of the day, every day, or filling in for outages that regularly run into hours rather than minutes, is doing a different job than one that starts a few times a year and runs briefly.

Standby, prime and continuous are different jobs

Manufacturers rate diesel generating sets against more than one duty class. Standby power covers occasional outages at a variable load, for limited hours — the profile most institutional buyers actually have. Prime power allows for a varying load run for unlimited hours with planned maintenance, the profile a business running through frequent or extended outages needs. Continuous power is a fixed, near-constant load run around the clock — a factory process line, for instance.

A set bought against a standby rating and then run like a prime or continuous load will wear faster and cost more in servicing than the same money spent on a set specified for the duty it will actually see. Getting the classification right at purchase is worth more than any other single decision in the buying process.

What changes inside the set

Continuous-duty operation asks more of nearly every component: the engine runs at a sustained load rather than intermittently, the cooling system has to reject heat for hours at a stretch rather than in short bursts, and the alternator carries current for far more of its service life. Sets specified for this duty are typically built with more conservative thermal and mechanical margins than a standby-rated unit of the same output.

What this costs, and where it pays back

A set genuinely specified for continuous duty costs more up front than the smallest unit that would technically deliver the required kVA. That difference is recovered over the set's life through fewer unplanned failures and a service schedule that matches how it is actually used, rather than one built around the assumption of occasional standby running.

The reverse is the expensive mistake: an undersized standby set pushed into near-continuous service tends to fail earlier and more often than the servicing bill for the correctly specified set would have cost.

Common questions

What counts as "continuous use" for a generator?
A load that runs at a sustained, near-constant level for extended or unlimited hours — a factory process line is the clearest example. It is distinct from standby use, which is occasional and variable, and from prime power, which allows a varying load over unlimited hours with planned maintenance.
Can a standby generator be used continuously instead?
Not without consequences. A set rated for standby duty and then run continuously tends to wear faster and fail more often than one specified for that duty from the start, because the engine, cooling and alternator all carry more sustained load than they were built around.
How much bigger does a continuous-duty set need to be?
